CASE STUDY: ProCast INDUSTRY: MANUFACTURING PRODUCT: AMPER

How This Manufacturer Increased Machine Utilization By Up To 25%

Deployed in just three weeks, Amper replaced unreliable paper trails with a "high-definition" view of machine activity. This shift from manual tracking to real-time intelligence drove a 20-25% increase in machine utilization almost immediately.

Their story

In the beginning, ProCast provided casting and outsourced any additional processes, including CNC machining, heat treating, and powder coating to subcontractors. As Procast continued to grow, they began moving these processes in-house. With this new growth came new challenges, including visibility, tracking machine utilization, and meeting higher production demands.

The challenges of growth

When Procast was a smaller shop with fewer employees, everyone could easily communicate what was happening on the floor. However, as growth increased, it became difficult to keep track of where things were in production. Their production demand began to outgrow the processes they traditionally relied on. They knew their customers needed a level of assurance and support that spreadsheets could not provide.

In their first step to modernizing their business practices, the company decided to implement an ECI ERP in 2010 to improve overall visibility and production tracking. For a company that relied heavily on manual, handwritten processes and spreadsheets, an ERP that centralized and digitally tracked data was a foreign concept, but one that would pave the way for additional improvements as they digitized processes.

As ProCast continued to grow, they realized the need for real-time production monitoring when a customer of over 10 years required higher production demand that they struggled to meet. On paper, the company should have had enough capacity to accommodate the increase, but they could not quantify exactly where that capacity was.

[Amper] took away the feeling of how we’re doing to actually knowing how we’re doing...It proved that with the right data, we were actually more capable than we thought.

The solution: Amper production monitoring and intelligence solution

Their journey to a modern shop floor began with Amper, ECI’s manufacturing intelligence and operations platform that provides real-time production monitoring, actionable insights, and continuous improvement capabilities with fast deployment and seamless ERP integration.

Why Amper?

With demand skyrocketing, tracking accurate machine capacity became critical to ProCast’s success. Amper not only helps track capacity, but it also uncovers hidden capacity and inefficiencies that were stalling production. Real-time production monitoring in Amper replaces "walking the floor with a clipboard" by showing exactly which machines are running and why, while instant downtime alerts move the team from reactive "firefighting" to proactive problem-solving the moment a machine goes down.

Reduced downtime

Before Amper, operators would have to leave their stations for about 10 minutes to manually enter paperwork and parts, a process that has now been eliminated. For employees, the software on the tablets has become a universal language.

Jim reports, “The graphics helped simplify instructions in a way everyone on the floor could easily understand—transforming the way their team works.”

Universal language

Even though everything is still in English, it took away a lot of the language barrier as opposed to trying to read some parts of the production sheets in the past.

Mario Cruz, production manager at ProCast explains, “The graphics simplify the data so clearly that everyone on the floor—regardless of their primary language—can understand exactly what needs to be done.”

Machine downtime

With Amper, problems can be identified in less than 15 minutes with automatic alerts, enabling quicker maintenance on equipment and, in turn, reduced downtime.

“Before, we learned about an issue the next day. I would go home and see a lot of problems. And I only knew about the [problems] 20 hours later,” Mario explains.

Real-time data

For Mario and the rest of the team, this means no more guessing at the end of a shift. With real-time data at their fingertips, they can make informed decisions in the moment, turning what used to be 'lost hours' back into productive, profitable capacity.

Conclusion: A modernized shop

The success in CNC machining was only the beginning of ProCast’s digital transformation.  With a successful implementation and paper processes eliminated in their CNC machining operations, ProCast is ready to move the Amper implementation to their foundry facility, where output has more variables.

Within the foundry, operations have what Jim Wilson describes as a “nostalgic perception.”

“My perception of a more modern-looking foundry is more on the data collection side rather than robotics,” Jim explains. Amper will help move the needle toward modernization on this side of production, taking reports that were once handwritten to producing them electronically. With ECI ERP and Amper working together, all of ProCast’s data will be centralized into one system, helping them to understand utilization and production across the entire business.

If your business is lacking production visibility with intelligent machine operations, Mario urges businesses to “Get Amper and do it now!”
